RV bumper repair and replacement covers two completely different kinds of parts that happen to share a name. Welding stops making sense when the tube itself has thinned. You cannot lay a good bead on rusted-through steel, and welding to a wall that has lost half its thickness produces a joint that is stronger than the metal around it, which just moves the failure a few inches down the tube. When a screwdriver goes through the tube wall with light pressure, or when rust has bloomed along an entire face, replacement is the honest call and we say so.

Replacement means cutting or unbolting the old bumper, cleaning and inspecting the frame rail ends, and installing new square tube welded or bolted to the correct spec, then priming and painting the whole assembly. Mechanical labor bills at $260 per hour and body and paint labor at $210 per hour, so a straight replacement is often not much more expensive than a chase-the-rust repair. ## Fiberglass and TPO Caps on Motorhomes

Fiberglass caps crack in predictable places: at mounting points, at radius corners, and wherever a previous repair went on without proper substrate prep. The repair is grinding a scarf back on both sides where access allows, laying glass mat and resin in stepped layers, filling, fairing, and refinishing. Gelcoat repair on an older cap raises a separate color question, since gelcoat that has been in Southern California sun for a decade is not the shade it started as.

The reason cap work costs what it does is size. A rear cap on a diesel pusher is a very large single surface with no natural break to blend into, so refinishing it usually means the whole cap, and often a soft transition onto the adjacent sidewall so the eye never catches a line. Add mounting hardware, taillight and camera removal, and sometimes a ladder or spare carrier, and the labor adds up quickly even when the crack itself is small.

## Plastic Welding and Adhesive Repair on TPO

TPO cannot be repaired with fiberglass resin. Resin will not bond to it, and any filler you build over an unprepped TPO surface will delaminate the first time the panel flexes in heat. The correct approaches are plastic welding with matching TPO filler rod and a hot air welder, or a two part flexible adhesive repair, and both start with the same prep: identify the plastic type, clean it, sand it, and apply an adhesion promoter formulated for olefins.

Adhesion promoter is the step that gets skipped, and skipping it is why so many previous repairs come to us lifting at the edges. Olefin plastics have low surface energy, meaning very little wants to stick to them. The promoter chemically prepares that surface so the adhesive or the paint system can grip. It also has a working window, so it goes on and gets used within the manufacturer time rather than sitting overnight.

For a crack, we V-groove the damage on both sides where we can reach, weld the groove with matching rod, reinforce the back side with mesh or additional rod passes, then skim with a flexible filler and refinish with a paint system that includes a flex additive. On a large impact area where the panel has stretched or torn away from a mounting boss, replacement of the cap is often the better value and we will price it side by side.

What matters is whether the frame horns behind it have been pushed, whether the welds at the frame connection have cracked, and whether the receiver tube is still square to the vehicle.

We measure rather than eyeball this. A bent receiver that still accepts a ball mount can still be out of alignment enough to load a tow bar unevenly, and uneven loading on a tow bar is how you end up with a much worse day. If the receiver or its mounting is compromised, the correct repair is replacement of the receiver assembly with a unit of equal or greater rating, welded or bolted per the manufacturer pattern.

We will not put a load rating on a part that does not carry one. Smaller repairs move much faster. A contained TPO crack with plastic welding and a spot blend can be in and out in a few days if the bay and the paint schedule line up.

### Will the paint match after a cap repair?

That is the part we plan for first. We take a color reading off the actual panel rather than trusting the factory code, spray a test card, and check it in daylight against the vehicle before anything is applied. On a ten year old gelcoat cap that has lived outside in Southern California sun, factory code paint would leave you with a bright patch, so we blend rather than stopping hard at the repair edge. Because caps have no natural break, that blend usually carries across the whole cap and softly onto the adjacent sidewall. It is more paint hours, and it is why the result reads as one surface.
